
This is a real project from 2024. A US packaging equipment manufacturer was getting noise complaints from end customers on their high-speed filling line. The root cause turned out to be a small but critical part: the bushing in the rotating head.
The Problem
Speed: 12,000 RPM continuous duty
Original bushing: solid bronze, machined to print
Symptom: high-frequency vibration after 200 hours of operation
Impact: 4% of machines returned for repair within the first 6 months
Our Diagnosis
We pulled a worn sample and measured the bore. After 200 hours the bore had ovalized by 0.08mm - that is the source of the vibration. Solid bronze was too soft for this speed and load.
The Custom Solution
We proposed a switch to a split bushing in C51000 phosphor bronze (harder and more wear-resistant than standard brass) with these changes:
- Wall thickness increased from 1.5mm to 2.0mm for stiffness
- Inner surface finish upgraded to Ra 0.4μm for smoother contact
- Slot width optimized to 1.2mm for easy installation without cracking
- Inner diameter held to H7 tolerance for the precise shaft fit
The Result
After 1,000 hours of field testing, the new bushing showed zero
measurable wear. The customer moved to full production and the return rate dropped to under 0.3%.
What Made This Work
Three factors made the difference: a harder bronze alloy, tighter tolerances, and a split design that allowed installation without special tools. The original solid bushing had to be pressed in; the new split bushing snaps in by hand in under 5 seconds.
